Seven Signs a Structural Steel Repair Cannot Wait
How to tell the difference between steel that is ageing and steel that is failing — and what to do about it before it becomes an emergency.
Steel gives warning before it fails. The problem is that the warnings are easy to miss, and easier to postpone.
Here is what to look for, roughly in order of how quickly it needs attention.
1. A crack at a weld, not in the middle of a member
Cracks almost always start at joints, because that is where stress concentrates. A hairline crack running out of the end of a weld is the structure telling you that the joint is carrying more than it was built for, or that the weld was wrong when it was made.
Why it cannot wait: cracks propagate. The joint does not fail gradually — it holds, and then it does not.
A crack must never simply be welded over. That hides it while it keeps growing underneath. The crack has to be ground out and the joint rebuilt, and if the original section was undersized, it needs to be changed or the same crack returns.
2. Rust with layers, not rust with colour
Surface rust is cosmetic. Steel in Florida gets it, and a wire brush and paint deal with it.
What matters is section loss — rust that has flaked into layers, or that leaves a pit you can catch a fingernail in. That is material that is no longer there. A member that has lost a quarter of its thickness has lost roughly a quarter of its strength, and nothing about it looks dramatic until it goes.
Where to look first: anywhere water sits or drains. Base plates at grade, the underside of connections, and anywhere near the bay.
3. A visible sag or lean that was not there before
Steel deflects under load — that is normal and designed for. What is not normal is deflection that has changed.
If a beam has picked up a visible curve, a column is out of plumb, or a gate that used to close now scrapes, something has moved. Sagging under load is the member telling you it is past what it can carry.
4. Bolts that have gone loose, or holes that have gone oval
Round holes that have worn into ovals mean the connection has been moving. Movement means the load is being carried by a joint that is working itself apart, and every cycle makes it worse.
5. Paint cracking in a straight line
Paint fails in patterns. Where it cracks or flakes along a straight line across a member or a joint, it is frequently following a crack in the steel underneath. It is worth having someone look before assuming it is just a paint problem.
6. Anything that has been hit
Forklifts, delivery trucks and lifts hit structural members more often than anyone admits. A column that has been struck may look fine and have a local deformation that has weakened it considerably.
If something has been hit and it is holding load, it should be looked at even if there is no obvious damage.
7. A repair that has failed once already
If a joint has been repaired and cracked again in the same place, the repair addressed the symptom and not the cause. Something is overloaded, undersized, or moving. Welding it a third time will produce the same result.
What to do
Take photographs, including a wide shot showing what the member is holding up. Note whether anything has changed recently — new equipment on the roof, a new opening, a vehicle impact.
Then call somebody before it becomes an emergency repair, which costs more and happens on a worse schedule.
If a member is visibly deflecting, cracked through, or has lost significant section, keep people out from under it until it has been assessed. That is not being dramatic. It is the cheapest precaution available.
