MIG vs Stick vs Flux Core: Which One Your Project Actually Needs
The three welding processes we run, what each one is genuinely good at, and how to tell which your job calls for — without the jargon.
Most people do not need to know the difference between welding processes. But if you are choosing a welder, understanding roughly what each process is for helps you tell the difference between somebody making a considered decision and somebody using whatever is already loaded on the truck.
Here is the honest version.
The one-line summary
- MIG is fast and clean, and it wants clean material and shelter from wind.
- Stick works outdoors and on dirty steel, and leaves more cleanup behind.
- Flux core gives you outdoor tolerance with production speed, on thick material.

MIG (GMAW)
MIG feeds a wire continuously while a shielding gas protects the weld pool from the air. The result is fast travel, a clean bead, and very little cleanup afterwards.
Where it wins: clean steel, stainless and aluminium. Thin material where too much heat will burn straight through. Anything where the weld will be visible when the job is finished — MIG can be ground and blended until it nearly disappears.
Where it loses: outdoors. That shielding gas is the whole mechanism, and a light breeze is enough to pull it away. When that happens you get porosity — gas trapped in the weld — and a joint that looks acceptable and is not. MIG also wants clean material; rust and paint contaminate the weld.
In practice: shop fabrication, architectural pieces, aluminium, and site work in sheltered areas.
Stick (SMAW)
Stick runs a flux-coated electrode. As the flux burns it generates its own shielding gas, so there is nothing for the wind to blow away.
Where it wins: outdoors, which in Florida is most of the year and most of the work. Thick steel. Material that is rusted, painted or otherwise not clean — stick tolerates conditions that would ruin a MIG weld. It also works on cast iron with the right electrode and preheat.
Where it loses: speed and appearance. Stick leaves slag that has to be chipped off between passes, and the finished bead is rougher. On thin material it is easy to burn through.
In practice: field repairs, heavy equipment, structural work outdoors, and any job where dragging a gas bottle around is impractical.
A myth worth killing: stick welds are not weaker. Done properly a stick weld is every bit as strong as a MIG weld. The difference is cleanup and appearance, not strength.
Flux Core (FCAW)
Flux core uses a tubular wire with the flux inside it. Self-shielded, it makes its own protection like stick — but it feeds continuously like MIG. You get outdoor tolerance with production speed.
Where it wins: thick plate and heavy structural sections outdoors. It deposits more metal per pass than anything else we run and penetrates deeply into the joint. On erected steel and field connections, it is usually the right answer.
Where it loses: thin material. It runs hot and deposits fast, which burns straight through light gauge. It also leaves slag, same as stick.
In practice: structural erection, field connections, heavy plate.
How to tell which your job needs
Three questions get you most of the way:
- Is it outdoors or exposed to wind? If yes, MIG is out. Stick or flux core.
- How thick is the material? Thin means MIG. Thick means flux core, or stick for repairs.
- Will the weld be visible? If it is architectural and the finish matters, MIG, in the shop where possible.
There is a fourth question that matters as much: is the material clean? Rusted or painted steel that cannot be cleaned back to bright metal pushes you toward stick regardless of the other answers.
Why we run all three
A welder who only owns one machine will use it for everything, and on most jobs the result will be acceptable. On some it will not, and the failure shows up months later as a cracked joint or a porous weld that let water in.
We run all three because the right process depends on the joint, the material and the weather that day — not on what is convenient.
